SendMap issues

I've made a map covering the entire state of Alaska. Problem is, SendMap compiles my GMAPSUPP and the .img file is corrupt. It should be around 700Mb but SendMap is only writing about 1Mb to the GMAPSUPP file. I'm guessing it's the area covered perhaps? I can join the .img files with GMap Tool and name the joined file GMAPSUPP.img and it works on the computer I joined them with, but if I bring the chip with the GMAPSUPP.img file on it to another machine the file is corrupted.
Any ideas on what could be causing this issue? I have the state split into 2,309 tiles.

What kind of GPS are you using? Older devices, like the 60csx or eTrex Legend can only access a total of 2025 map segments so maybe that is related? It's possible that old versions of Mapsource and Sendmap also have this limit?

I stopped using sendmap long ago and have been using MapsetToolkit which is usually trouble-free. http://www.gpsfiledepot.com/tutorials/how-to-load-.img-files-into-mapsource-with-mapsettoolkit/

Sometimes I have gotten corrupt maps for no apparent reason, and rebuilding fixes them. Most of the time a corrupt map  is the result of my replacing one or two tiles and and forgetting to update the whole mapset (run MapsetToolkit again). When this happens, the map usually works fine in Mapsource, but if you try to send it to a GPS you get an error message that doesn't make sense (says you have lots of free space on the GPS but it isn'e enough to hold a small map file).

At this point I'm just trying to view the map, via an SD card, in BaseCamp. I'll try tiling the map out with larger tiles to see if it's an issue with the number of tiles. I like MapSetTool kit but I prefer sendmap or GMaptool. Mapset tool kit uses gmaptool anyways since my maps are locked. I'll report back my findings

I assume you know that a special bit must be enabled in order to view a map in Basecamp? You can do this in gmaptool but I don't recall the details. JaVaWa Device Manager also has a menu option to do this: http://www.javawa.nl/jdm_en.html

Unless you have a specific reason to do so, I think you have way too many map segements; your average segment size is only 300k.

Yes I know how to get BaseCamp to see my .img file.
I usually export my maps in smaller tiles to keep cgpsmapper from crashing, but since AK is pretty sparse I went a bit bigger but ended up with 2,309 tiles. It seems sendmap didn't like this so I tried a dense area with much larger tiles. Average tile size was around 20Mb so cgps should be fine processing the state with the larger tile size. I should be able to get it down by half so I'll post my findings when I get ready to export again.
I was able to join the tiles and get other computers and gps units to see the map using GMapTool though, which was a bonus.
